Most calcined petroleum coke plants are located at oil refineries with a coking system. The calcining of Petroleum coke - or Petcoke - involves taking anode grade green coke from the oil refining process and converting it to almost pure carbon. In order to be used as anode material the green coke must have a suitably low metals content. Green coke with a high metals content is used for burning and is known as fuel grade coke.
The green coke is fed directly into a rotary kiln where the volatile materials are driven off during the calcining process. From there the coke is then feed into a rotary cooler where a waste gas combustor is used to burn the volatiles created in the kiln. This heat normally creates steam for other parts of the plant.
The calcined coke is then mainly used to produce carbon anodes for aluminium smelters, in steel production and in titanium industry. It is also used as Soderberg's electrode for ferroalloy industries.
Petroleum Coke
Around three quarters of the world's consumption of petroleum coke is in energy applications, mainly as a refinery fuel for electricity generation and for heating cement kilns (marketable coke).
Marketable coke has a relatively pure carbon content and can be sold for use as fuel (ie fuel grade coke), or for the manufacture of dry cells and electrodes (ie anode grade coke).
Needle coke, also called acicular coke, is a highly crystalline petroleum coke used in the production of electrodes for the steel and aluminum industries.
Catalyst coke is coke that has deposited on the catalysts used in oil refining, such as those in a fluid catalytic cracker. This coke is impure and is only used for fuel.
Global consumption of calcined petroleum coke in the production of aluminium is estimated at around 11-12 million tonnes per annum. Global capacity for the production of marketable petroleum coke was estimated at 82.5Mtpy at the beginning of 2006. Its high heat and low ash content make it a good fuel for power generation in coal fired boilers, but a high sulphur content and low content of volatile matter pose environmental and technical problems with regards to combustion. Petcoke is also used in the production of cement, around 8-9 million tonnes per year is used in this regard.
